ProcessIQ: Intelligent Process Automation Hub
End-to-end intelligent automation integrating document AI, predictive maintenance, and ERP orchestration for a Fortune 500 manufacturer.
Project Overview
ProcessIQ is an intelligent process automation platform that unifies document processing, workflow orchestration, predictive maintenance, and ERP integration into a single intelligent hub. The platform automates high-volume, rule-intensive business processes across finance, procurement, manufacturing, and quality assurance, reducing manual processing effort by 65% and generating $2.3 million in annual cost savings while improving accuracy and compliance.
The Challenge
The manufacturer's back-office operations were drowning in manual processes. The accounts payable department processed 420,000 invoices annually, with each invoice touching an average of 4.7 people before payment approval. The procurement team managed 8,500 active purchase orders across 2,200 suppliers, spending 55% of their time on data entry, three-way matching, and exception handling rather than strategic sourcing activities. Total annual cost of manual processing across these functions exceeded $14 million.
On the manufacturing floor, unplanned equipment downtime was costing $3.8 million per year. The maintenance team operated on a reactive model, responding to breakdowns rather than preventing them. Sensor data from production equipment was being collected but sitting unused in siloed historians, with no analytical capability to detect the early warning signs of impending failures. Mean time between failures for critical equipment was 40% below manufacturer specifications.
The company's technology landscape was a patchwork of SAP ECC (migrating to S/4HANA), Oracle EBS for two acquired divisions, and dozens of custom applications. Data flowed between these systems through a fragile network of batch file transfers and point-to-point integrations that broke regularly and required constant manual intervention. Any automation solution needed to orchestrate workflows seamlessly across this heterogeneous environment without requiring a multi-year ERP consolidation project.
Our Solution
We built ProcessIQ as a modular automation platform with four integrated capability pillars: Document AI, Workflow Orchestration, Predictive Maintenance, and ERP Integration. The platform architecture uses an event-driven microservices backbone that connects to enterprise systems through a library of pre-built and custom connectors.
The Document AI module uses a multi-model pipeline to process invoices, purchase orders, shipping documents, and quality certificates. An initial classification model routes documents to specialized extraction models that handle different layouts and formats. For invoices, the system achieves 96.5% straight-through processing, automatically matching invoices to purchase orders and goods receipts, validating pricing and quantities, and routing exceptions to the appropriate approver with pre-populated context.
The Predictive Maintenance module ingests real-time sensor data from 340 pieces of production equipment across all 14 facilities. Time-series anomaly detection models identify degradation patterns weeks before failure occurs, generating work orders in the CMMS with recommended maintenance actions, required parts, and estimated downtime. A survival analysis model forecasts remaining useful life for critical components, enabling optimized maintenance scheduling that minimizes production disruption.
The Workflow Orchestration layer provides a visual process designer that business analysts use to build and modify automation workflows without coding. Complex processes spanning multiple ERP systems, such as procure-to-pay and order-to-cash, are modeled as stateful workflows with built-in exception handling, escalation rules, and audit trails. A unified integration layer abstracts the differences between SAP and Oracle, presenting a consistent API surface that automation workflows interact with regardless of the underlying ERP system.
Tech Stack
Key Results
Reduction in manual processing effort across finance, procurement, and quality assurance workflows
Direct cost savings from automation, not including revenue impact from reduced equipment downtime
Straight-through processing rate for invoices, with automated three-way matching and exception routing
Decrease in unplanned equipment downtime through predictive maintenance and optimized scheduling
“ProcessIQ gave us enterprise-grade automation without forcing us to first solve our ERP fragmentation problem. The platform works across our SAP and Oracle environments seamlessly, and the document AI alone justified the investment by transforming our AP department from a cost center into a strategic function. The predictive maintenance component was the unexpected hero, saving us millions in avoided downtime. AgenticMind understood our complexity and delivered a solution that actually works in the real world.”
